You could consider making your mold from cheap fiberglass and resins etc.
using an exisitng bodyshell if you have it after treating it with some
release agents. You don't need a vacuum chamber and can build yourself an
inexpensive vacuum pump using a fridge compressor. There are many ways to
skin the cat and similarly quite a few techniques to vacuum thermo molding.
Styrene and ABS are possibly even cheaper and  easier to vacuum mold than
Lexan and ABS is likely just as strong.

If you're going through the trouble of making a fibreglass mold you can
easily make composite bodyshells using vacuumbagging in a female mold.
There's not a lot to it and it's a lot easier than it seems.

I have actually been considering this for a long time. I have yet to find
a good site or spot for information, of course I am not saying it's not
out there, I just haven't come across it.

I did speak to someone who is quite good with fiberglassing. He said you
could use a lightweight fiberglass, but then if you crash your car, your
shell is pretty much toast. Plus you'd have to spend the time sanding the
shell after it dries and then applying bondo to smooth it out.. then
sanding that, plus priming and painting. Sounds like a ton of work when a
shell is relatively inexpensive to begin with.

I have actually considered finding a cheap toy truck or something like
that where I could retrofit that body on to my RS4. I'd love to have a
chopped school bus shell.

Many people use Tamiya plastic model kits and retrofit the bodies on to
various rc cars.
