I would like to make my own dense foam nose cones using a mold and casting
method. Making the mold is the easy part. The foam, well is another story.
Expandable foam insulation doesn't work. Does anyone have any ideas on foam
products that could be poured into the mold? Thanks a lot!

You want two-part polyurethane foam. PML do it, so do NHP. Check out
your local fibreglass place. It's commonly used in boatmaking.

You want to coat the inside of the mold with something
that prevents sticking. When electronic circuit boards
were cast in foam three decades ago, that is what they
did. Sorry, I don't remember more details.
